For me the normal position is just covering half of the ear. It can be extended to cover all of the ear if cold. I haven't tried it, but if it were worn higher you probably won't have a problem.

Can I iron a patch onto it, or will it melt?

Low iron should work I would say

Some synthetic, perhaps nylon/poly blend, but I'm no chemist. Made in China, where else does cheap stuff come from?

Can you wear this to run in? Will it handle sweating and repeated washings?

Yes, attractive and will be great for running and sweating as is a lightweight acrylic, yet keeps head nice and warm. Hand washing is perfect or use delicate wash cycle.
